This friction stir welded butt joints of superlight weight aluminum alloy Al-2195/2024 was fatigue tested on a servo-hydraulic testing rig. The experiments were designed keeping in mind the different environmental conditions and loading found in aerospace applications like reusable launch vehicles. The effects of periodic overloading was studied, the effect of using corrosion preventive compound was also studied. Numerical analysis was done using suitable analytical models as well as using FEA with non-linear analysis to model fatigue fracture/crack propagation. A new method was used with interface elements at the crack wake was used simulate the crack growth with cyclic loading and a fatigue life prediction scheme was formulated. Software used was ANSYS V.11.
