Designed and characterized multiple new toner and developer designs (mono and color) to enable system level integrated solutions that were delivered fully functional and generated high profit margin revenue streams for Xerox. Selected components (polymer, wax, colorants, and charge control agents), designed core-shell structure and developed structure-property relationship. Tailored nano-particle additives for surface functionalization to deliver a fully functional toner which met color, charging, powder flow, transfer and clean-ability requirements.• Developed a 6 micron core-shell particle structure via emulsion aggregation process for lower melting temperature and optimum rheology under fusing conditions for improved anti-blocking, flow and tribo-charging characteristics.• Formulated design rules for coating micron sized core-shell particles with nano-sized fumed metal oxides based on size, type and surface treatment. Enabled improved humidity sensitivity and flow stability of toner resulting in higher hardware reliability.• Developed and implemented powder coating formulations and processes with conductive polymer composite particles, carbon black pigment and/or carbon nanotubes on metallic cores (50 – 90 microns) for tribo-charging and conductivity control.

• Recruited and led a team of engineers charged with identifying, developing and implementing innovative, cost effective powder process technology solutions (grinding, size classification, blending and screening- developed physics behind the process) that met quality, cost and delivery metrics. One example was moving a previously outsourced toner design from Japan to an internal manufacturing site - achieving NPV of $25M. • Designed and scaled-up a novel fumed metal oxide continuous injection process during conventional powders processes (grinding, size classification) for improved surface functionality, increased process efficiency, and improved handling. Process enabled product yield, rate and quality to exceed benchmark; resulted in UMC savings and plant capital avoidance of $1 M/site. • Engineered process guidelines for the functionalization and coating of powder surfaces including surface additive dispersion and attachment as well as shape modification. Developed foundation based on additive attachment kinetics and fluid mechanics. Designed several novel blending tools and implemented them to enable xerographic defect problem solving in strategic products.
