      • Situation: Wasted and outdated materials (parts), occupied space of the warehouse, a huge variation of raw materials (straight cut tubes), production downtime due to lack of specific material, long lead time, etc.• Task: Reducing the inventory level, production downtime, purchasing lead time, and waste; increase the flexibility in production. • Action: Process re-engineering in the supply chain packaging, re-arranging the layout of production, re-scheduling the production planning.• Result: These actions reduced 10% of space and increased the rate of production between 3% to 7% in different products. Those reduced the material cost as well as increasing the on-time production and customer satisfaction.

    • Data Analysis and New Satellite Location Project

      • Situation: In printing companies, the prices of the products are almost low. The customers are scattered in the country and by online purchasing, they can buy the products easily. However, the problem is the price of shipping that is mostly equal to the price of the products. In this case, a large global producer cannot compete with a small and low-cost local manufacturer.• Task: Reducing the cost of shipping. • Action: First, thanks to the automation, cloud-based manufacturing, and IoT which let us design and feed the machine at any location, the solution is a one-man satellite. Second, selecting the best location based on the customers’ logs.• Result: By using Data Modeling and Microsoft Power BI, the final scenarios presented different options that reduced the time and cost of shipping by about 30% to 50% by one and two satellites with a lower amount of overhead cost.

      • Situation: The prototyping cost and time is a crucial factor in custom products. In this case, the time of prototyping was more than two weeks, and the cost based on the design and size of the parts was varied. • Task: Re-engineering the processes and reducing the cost and time of prototype molds. • Action: Instead of creating the casting mold and spending time and cost on machinery processes, the team offered the 3D printing with special resins for prototyping. • Result: The time of prototyping reduced to one day and the cost drastically reduced to the price of 3D printing and the resin which are cheap.

      • Situation: Cost of poor quality, waste, production downtime, reworks, and many other productions’ overhead decreases the productivity of processes. It is crucial when these costs affect the five production lines of a very large automotive manufacturer with over one million products per year. • Task: Increase the overall quality of products and processes, solve the problems, and improve productivity. • Action: As a six sigma master black belt and quality manager, I taught, mentored, and supervised more than 3000 technicians and engineers during three years of a mega continuous improvement project to solve over 1500 problems. These problems were related to poor quality, waste reduction, process re-engineering, new product development, and part localization to increase operational efficiency, productivity, and quality results. We implemented Six Sigma and Lean manufacturing culture and tools to solved these problems. • Result: 64% of projects passed the objectives. 28% of the projects were accepted with more than 95% improvement at the deadline of the project. 6% were closed with over 80% improvement and 2% were failed to achieve the goals and rejected. The overall quality improved by an average of 75% in all products.
