• Advanced and improved various aspects of alternators and alternator manufacturing for 5 years. • Coordinated efforts of CAE group and used DV and in-vehicle system test results to confirm accuracy of CAE and optimization tools to predict heater performance and vehicle package size requirements. • Design and built prototype EHRS system heat exchangers and performed DVP&R testing working in conjunction with engineers from the Czech Republic and Germany to ensure vehicle requirements were met. • Successfully packaged EHRS flange-to-flange design in Ford PN96 and PSA 406 programs. • Developed and successfully packaged a Permanent Magnet Liquid-Cooled Alternator (PMLCALT) with supplemental heating in a PSA 406 vehicle. • Utilized software program ( FAMPs) to designed and developed a Brushless Permanent Magnet Alternator to provide a growing demand for higher efficiency electric power generation in automobile due to increasing usage of electrical components for improved engine performance, passenger comfort, safety, increasing emphasis on fuel economy and meeting rising Corporate Average Fuel Economy (CAFÉ) standard and optimized it for thermodynamics and low noise. • Initiated comprehensive “big-picture” advanced product development prove-out effort including NVH, manufacturability and engine load effects. • Investigated fuel cells and flexible generators and successfully developed an alternator based proposal to replace the DC-DC converter that was not meeting the requirement of the Ford Electric Vehicle Team. • Utilized proprietary software program (FAMPs) to predict output performance, overall efficiency, and electrical/mechanical/aerodynamic losses. • Lead a team effort to identify the root cause of alternator magnetic noise. • Initiated a project to update the current starter motor durability testing facilities. • Investigated various concept and suppliers including South West Research, Wright I, and Elcon. • Championed the efforts and obtained their proposals which included unique testing technology with improved durability test performance features, high thermal capabilities, reliability and maintainability to meet our internal and external customer’s requirements. • Wright K’s proposal was selected as the best value supplier. • Recommended Solution also be installed in Ford/ Visteon - India Labs. • Coordinate and developed a test stand to display working EHPAS motor as well as competitive motors (benchmarking studies) to be cost efficient. • Built the motor for an internal customer (Chassis, Scientific lab, electronic Division) for their testing and system development. • Obtained performance data, component temperatures, torque and voltage and various motor speeds. Calculated the motor power output, efficiency (%), hours Power (HP) and established Engineering Specification (ES), design Verification (DV), Production Validation (PV) and part submission Warrant. • Utilized Software program FAMPs to predict high output performance, overall efficiency, and electrical/ mechanical / aerodynamic losses and to developed External/Internal Alternator Fan design concept to address the thermal issues related to high output alternators at engine idle speeds. • CAE modeling, pro- engineering, prototype build and DV testing of the high output machine were completed (Received Patent Award #5, 751, 079 for this design). • Drew heavily upon work experiences developing the Hybrid Wound Field/Permanent Magnet Alternator to bookshelf level where responsibilities included developing improvements in both noise and thermal characteristics of this high output alternator.
