Worked with off-site engineers to retrofit a package delivery truck with a fully electric propulsion system and a hydrogen fuel cell. • Vehicle Decommission: Developed and supervised decommissioning and tear-down of vehicle. Produced process document as a standard for future projects. Designed and fabricated lifting mechanism for decoupling body and chassis. • Vehicle Modeling: Used Solidworks to model steering system, suspension, and chassis rails, including details used in tight tolerance component manufacturing. Supported management in designing equipment hardware, integrating with chassis and OEM components, and testing. • Hydraulic System Testing: Led testing of inverter used to power hydraulic pump motor. Testing required following schematics to set up a pre-charger, provide 600V of auxiliary power to inverter, debug CAN communications, evaluate inverter power response to various loads, and maintain safe pressures in the hydraulic lines. • Vehicle Build: Installed brackets designed to support large traction motor, hydrogen fuel tanks, fuel cell, and supporting equipment. Mounted 900 Nm, 600 VDC switched reluctance motor and wired high voltage power cables and phase connections to drive. Mounted and wired two 600V battery strings to power vehicle. • High and Low Voltage Wiring: Following schematics, wired vehicle safety-critical systems, including AC distribution box and rectifiers for stationary charging, high voltage junction box, low voltage junction box with all vehicle sensors and controls to ECU. These were done through automotive-style connectors, which required careful crimping of pins and sockets, and extremely organized cable routing to keep the hundreds of wires visible and uncluttered for any trouble-shooting event.
